The Fantastic Floor: High-Performance WooCommerce Rebuild
Scaling a 1,700+ SKU catalog and automating freight logistics with smart migration pipelines, programmatic image optimization, and real-time multi-carrier LTL shipping integration.

The Context & Executive Summary
Fantastic Floor is a premier supplier of wide plank, exotic, and engineered hardwood flooring.
Their legacy e-commerce presence struggled under the weight of thousands of heavy SKU variations, inconsistent product photography assets, and complex shipping logistics.
Alexander Online Media undertook a complete digital transformation of the platform. We engineered automated ingestion pipelines, dynamic image border cropping, sample-to-box variation engines, and real-time shipping rate automation to deliver a seamless and high-converting builder experience.
The Challenges: Hardwood Logistics Complexity
To transition from a manual quoting loop to a high-converting, automated e-commerce catalog, we solved three foundational bottlenecks:
LTL Freight Logistics
Hardwood flooring shipments are extremely heavy and must ship via Less-Than-Truckload (LTL) freight. Standard parcel shipping calculators do not support this, and manual quoting delays cause cart abandonment. Accessorial fees (liftgate, residential) and profit markups had to be handled programmatically.
Pricing & Sizing Variations
Flooring is sold by the bundle or box (priced by square footage coverage) but builders require flat-rate single sample pieces. Manually configuring these variations and calculating rates for over 1,700 products was logistically impossible.
Scraped Asset Consistency
Legacy product images scraped from the old site had inconsistent white margins and border layouts. Rebuilding a premium, polished user experience required programmatically standardizing all product photography.
Engineering Architecture: Bespoke Automation Systems
We bypassed bloated off-the-shelf plugins, writing targeted server-side engines integrated natively into the core WooCommerce environment.
The E-Commerce Optimization & Logistics MatrixEvery automation feature was custom-built to prioritize raw server speed, clean database relationships, and profit margin protection: | ||
Operational Domain | Custom Engineered Capabilities & Automation Logic | Core Technologies & Libraries |
Smart Catalog Migration Engine | Parses raw catalog spreadsheets row-by-row. Utilizes custom meta checks to guarantee database integrity. Programmatically registers terms for brand and species taxonomies, mapping attributes like Janka hardness and tree characteristics. Uses chunk-flushing to prevent server timeouts. | SimpleXLSX Library, WordPress Core, PHP Output Buffering |
Automated Image Optimization | Automates product asset cleaning. Programmatically analyzes and crops out irregular white borders and margins from product photos using color threshold analysis. Saves clean images and attaches them to WooCommerce listings dynamically. | PHP GD Image Library, cURL Multi-Threaded Scraping |
Real-Time Freight Shipping Gateway | Takes customer zip code and fetches parallel quotes from 7 LTL carriers concurrently via multi-threaded carrier API calls. Automatically applies residential accessorial fees and injects a 20% margin markup before returning sorted rates. | PHP curl_multi_init, GLI Freight TMS API, Local Zipcode Indexing |
Programmatic Variation Builder | Converts simple catalog listings to variable products. Registers custom size attributes and spawns two variations: a flat-rate sample variation, and a bundle variation whose price is calculated programmatically based on square footage. | WooCommerce Variation API, PHP Object Oriented Logic |

Technical Deep-Dive: Asynchronous Multi-Carrier LTL Freight Routing
To eliminate manual shipping queries, we engineered a custom freight gateway.
When a user enters a zip code, the gateway checks total cart weight, retrieves city/state names from a local index to bypass slow geo-lookups, and runs an asynchronous parallel execution block.
This queries 7 separate carriers in parallel via the freight TMS API, handles accessorial parameters (liftgate services, residential delivery, delivery appointments), and applies a 20% markup profit safeguard.
The engine returns sorted options to the frontend in under 500ms, completely automating a previously manual overhead loop.

Custom Asset Cleaning & Programmatic Variations
Legacy product assets possessed thick, irregular white borders. We built an automated script that programmatically analyzed the color arrays of each scraped image, auto-clipping the white margins and resizing them to a uniform aspect ratio.
This saved hundreds of hours of manual graphics work.

Standard catalog listings were programmatically converted to variable products. The engine registers size attributes, spawning flat-rate sample orders alongside box orders.
The variation cost is calculated dynamically, multiplying the base price per square foot by the box coverage area.
